What This Checklist Is For

This checklist is for anyone who specifies, receives, or installs automotive components. It's also for people who are about to make a decision under pressure: a part number that looks close, a warranty claim that depends on the date, a diesel truck that won't start. I work as a quality and brand compliance manager at an automotive parts company. I review about 200 unique part numbers every year. In Q1 2024, I rejected 6% of first deliveries because the parts did not match the approved spec. Here's the five-step process I keep coming back to.

Use this checklist when you need to verify a sensor, check a caliper, replace a diesel catalyst, diagnose a fuel pump, or understand a warranty before it becomes an issue. It is not a substitute for the vehicle-specific service manual. It is a way to stop guessing.

The Five-Step Checklist

Before you start, pull the relevant documents: the Bendix wheel speed sensor catalogue for sensors, the caliper drawing for any Bendix caliper, the emissions documentation for the vehicle, and the warranty terms for the part being installed. Step 2: Inspect Bendix Calipers as Assemblies, Not Just Machined Parts

For Bendix calipers, do not approve a part based on the outside shape. Check the piston bore, the slide pin bores, the bleeder screw threads, and the dust boot seating. In 2022, we found a chamfer undercut on a bleeder screw that was causing a slow fluid weep. Normal tolerance was 0.5 mm, and the incoming piece measured 0.2 mm. The defect wasn't visible until the caliper was assembled and pressure tested. It ruined 8,000 units in storage conditions before we caught it. (Unfortunate, and expensive.)

Since that incident, we measure thread chamfers on every first article. On a 50,000-unit annual caliper bracket order, a 0.1 mm chamfer error can make the difference between a leak-free brake system and a liability claim. Visual inspection is not enough. That's the hard lesson.

Step 3: Check the Whole Exhaust System Before Replacing a Diesel Catalytic Converter

A diesel catalytic converter is part of a system. Before you swap it, check for exhaust leaks, oil consumption, and upstream sensor faults. If the engine is misfiring or leaking oil into the exhaust, the new catalyst will fail quickly. This is the step that usually gets skipped in the rush to get the vehicle back on the road.

On late-model diesels, the replacement job often requires a calibration update or a reset after the new component is installed. If you skip that, you can get a catalyst efficiency code after a couple of hundred miles. At least, that's been my experience with 2020 and newer light-duty diesel trucks.

According to EPA guidance (epa.gov, accessed February 2025), replacement catalytic converters must meet EPA requirements and be installed according to the manufacturer's application. Verify the current rules before buying. A diesel catalytic converter with a universal fit label is usually not universal at all.

Step 4: How to Diagnose Bad Fuel Pump Issues Before Throwing a New Pump at It

If a vehicle has a no-start, crank-no-start, or intermittent loss of power, here is how to diagnose bad fuel pump problems in about 20 minutes:

  1. Check the basics first: fuel level, fuse, relay, and any visible leak. This is the boring step, but it catches a lot of real issues.
  2. Listen for the prime. Turn the key to run without cranking. The pump should prime for two or three seconds. If there is no sound, the pump may not be getting power.
  3. Measure fuel pressure at the rail. Compare the reading to the service information spec. After the key is off, pressure should hold for a short time. A fast drop could be an injector or regulator problem.
  4. Check voltage at the pump connector under load. Use a multimeter while the pump is running or cranking. If the pump sees 9 volts instead of 12, the wiring is the issue, not the pump.
  5. Read scan tool data. Many modern vehicles report fuel pressure sensor values and pump duty cycle. Use that data to confirm whether the pump is weak.

This worked for us, but our shop deals mostly with late-model light vehicles and light trucks. If you are working on a common-rail diesel, you need a high-pressure test kit and the factory scan tool. The logic doesn't change, but the equipment does.

In Q4 2024, a customer came in with intermittent no-start. The first shop recommended a fuel pump replacement. I measured 9 volts at the connector during cranking. The pump itself was fine; a corroded ground was the problem. So glad we checked voltage before ordering a $400 pump. Oh, and if the fuel filter is overdue, replace it too. A clogged filter can starve a good pump.

Step 5: Read the Warranty Terms Before You Need Them

This step sounds unrelated to quality control, but warranty language is a spec. Take the Nest thermostat warranty as an example. The warranty period begins on the original purchase date, not the installation date. If you buy one in December 2024 and install it in February 2025, you are still covered, but only if you kept proof of purchase. Automotive replacement parts work the same way. A Bendix caliper that sits on a shelf for 18 months before installation may not have a full warranty left from the manufacturer. At my company, we log serial numbers and purchase dates when goods are received. That is the only way to prove warranty coverage later. It is not about being unfriendly. It is about knowing the facts before the failure arrives.

Common Errors That Still Show Up

Here are the mistakes I see most often in rejected work:

The Bendix catalogue is a live database now, scan tools are faster, and emissions rules are easier to look up. But none of that matters if you skip the basic checks.

This process was built for a mid-size B2B order flow. If you are a one-bay garage or a mobile technician, the level of documentation might feel heavy. Adapt it. Keep the voltage test, keep the upstream exhaust check, and keep the warranty purchase date. Those are the ones that come back to bite you.
